Step 0 • Zero-Jargon Layman Summary

“When circuit breakers (MCBs) in homes short-circuit, they must safely cut off electricity without exploding. This project builds an automated test machine that blasts high current (up to 10,000 Amps) through MCBs under strict safety standard IEC 60898-1. It automatically measures how quickly and safely the switch trips, records wave patterns, and prints official compliance reports.”

Deconstructed Problem Blueprint

Step 1

WHAT TO BUILD?

An automated hardware-software test rig consisting of a high-current source, motorized/relay-switched R-XL impedance banks, a high-speed Data Acquisition (DAQ) unit, an explosion-proof test chamber with universal mounting, and an Industrial PC/PLC HMI software for compliance testing and report generation.

Step 2

WHO IS IT FOR?

Department of Consumer Affairs (DoCA), Bureau of Indian Standards (BIS) testing laboratories, third-party electrical safety testing labs, and MCB manufacturers.

Step 3

WHY DOES IT EXIST?

Manual short-circuit testing is dangerously hazardous for lab staff, prone to error when setting fine resistance (R) and inductance (XL) values for target power factors, slow to configure, and lacks high-resolution digital capture of microsecond fault transients (peak current Ip and let-through energy I2t).

Step 4

INPUT → PROCESS → OUTPUT ARCHITECTURE PIPELINE

01 • Inputs & Telemetry

User inputs (MCB rating 0.5A-63A, pole configuration SP/DP/TP/FP, target Icn current), high-speed voltage/current sensor signals (Rogowski coils, Hall sensors, differential voltage probes), and safety interlock sensor states (door closure, pressure, temperature).

02 • Processing & AI Core

Automated calculation and relay actuation of R-XL load banks to hit target power factor (cos phi); point-on-wave synchronous fault triggering; high-speed waveform acquisition (1-10 MS/s); digital signal processing to calculate peak current (Ip) and let-through energy (I2t) per IEC 60898-1.

03 • Actionable Deliverables

Automated physical test execution, real-time high-speed oscilloscope waveform displays on HMI, pass/fail compliance certification, and instant automated PDF test reports.

Step 5

CONSTRAINTS

  • Strict compliance with IEC 60898-1:2015 tables for prospective short-circuit current and power factor settings.
  • Sub-millisecond data acquisition speed required to capture instantaneous peak current (Ip) and let-through energy (I2t).
  • Handling extreme physical hazards: up to 10,000A fault current generates severe arc plasma, high magnetic forces, and heat.
  • Hackathon resource limits require demonstrating a scaled physical bench (e.g., 100A-500A) coupled with a full 10kA digital twin software model.
Step 6

JURY METRICS

  • Impedance setting accuracy (Power factor cos phi within +/- 0.02 of IEC spec)
  • Data acquisition sampling rate (>= 1 Mega Samples per second)
  • Test turnaround time reduction (>= 70% faster than manual bench setup)
  • 100% fail-safe interlock reliability during high-energy discharge
  • Automated report generation time (< 5 seconds post-test)
Step 7

CORE BOTTLENECK

Synchronizing point-on-wave fault triggering at the exact voltage phase angle while switching high-power R-XL load banks automatically, all while acquiring noise-free MHz-frequency transient signals amidst extreme electromagnetic interference (EMI).

Why You Should Choose This PS (Pros)

  • High social impact and direct relevance to DoCA and BIS consumer safety mandates.
  • Huge 'wow factor' combining physical mechatronics, power electronics, high-speed DAQ, and industrial automation software.
  • Clear regulatory standards (IEC 60898-1) provide explicit target metrics to score full points on technical accuracy.

Challenges & Risks to Watch (Cons)

  • High hardware complexity makes full 10,000A physical demonstration impossible in a hackathon setting; requires clever hardware scaling.
  • Requires domain knowledge in electrical power systems, power factor control, and high-frequency signal processing.

BACKGROUND

The safety of electrical installations hinges on reliable Miniature Circuit Breakers (MCBs). IEC 60898-1:2015 mandates rigorous short-circuit breaking capacity tests, crucial for ensuring MCBs perform correctly under severe fault conditions.

Existing Problem: Current manual or semi-automated testing methods for MCBs introduce significant challenges. These include imprecise R (resistive) and XL (inductive) circuit configurations, increased test times, and elevated safety risks for personnel during high-energy fault current generation (up to 10,000A). This impacts test accuracy, repeatability, and overall safety in the MCB certification process.

Detailed

DESCRIPTION

This proposal outlines an automated machine to precisely control test currents, voltages, and circuit impedance, executing high-current short-circuit tests on single pole, SPN, DP, TP, and FP MCBs (0.5A-63A) per IEC 60898-1:2015. It features an Automated R and XL Circuit Combination Module with high-power, automatically switched banks for precise power factor control. A High-Current Power Source (transformer-based) delivers up to 10,000A. The Test Station includes universal MCB mounting and a critical arc chute for safety A sophisticated Control and Data Acquisition System (PLC/Industrial PC) manages tests captures high-speed waveforms, and analyzes data (Ip, I2t). A user-friendly HMI allows parameter input and automatic report generation. Comprehensive safety systems are integrated.

EXPECTED SOLUTION

The automated machine will perform MCB breaking capacity tests with unprecedented accuracy and repeatability, fully adhering to IEC 60898-1:2015. This automation will ensure precise parameter control, significantly reduce test times, and enhance safety by minimizing human intervention during high-energy fault conditions. This state-of- he-art facility will provide a reliable platform for MCB certification, contributing directly to electrical safety and quality assurance.
